In this study, a combined experimental and numerical approach was employed to investigate commercially available Fused Deposition Modeling (FDM) hot end performance. To acquire reliable experimental data, an apparatus was designed, constructed, and utilized to investigate the impact of various 3D printing parameters, such as feed rate and extrusion temperature, on the performance of these hot end assemblies. Two computational fluid dynamics (CFD) models were also developed as part of this study to model the internal polymer flow dynamics and external polymer strand deposition. In the experimental study, results indicated that the E3D v6 Gold performed most efficiently among the HEAs. Through analysis of the temperature stability, the study showed that extrusion stability is significantly impacted by the hot end design, showing the most efficient performance by the v6 Gold. Conversely, the v6 Gold is found to under-extrude material, less than the v6 Standard and Revo Six. The experimental work also showed that layer height influences strand morphology. The polymer flow model demonstrated that the asymmetrical design of the E3D v6 Standard and Gold influences the radial temperature profile of the extruded filament. Moreover, the variation in the temperature profiles impact the deposition of printed strands. The strand deposition model was employed to predict the strands' cross-sectional variation for various layer heights. It was concluded that the varying profiles influence the deposition of filament. Specifically, the variation in strand area and overall contact with the printing substrate.
